The Investment Casting Process


This detailed explanation of the investment casting process is intended to help our customers learn about investment casting to be able to make better purchasing decisions.



WAX INJECTION
Replicas of the desired investment casting are produced by injection molding or for smaller volumes using rapid prototyping (SLA or SLS). These replicas are referred to as patterns.

ASSEMBLY OF WAX TREE
Patterns are then attached to a central wax stick, called a sprue, to form a casting. This is called a wax tree.

CERAMIC SHELL BUILDING
The shell is built by immersing the wax tree assembly in liquid ceramic slurry and then into a bed of fluidized fine sands. Up to eight layers may be applied in this manner depending on the shape and weight of the part.

DEWAX
Once the ceramic is dry, the wax is then melted out, creating a negative impression of the assembly within the ceramic and sand shell. This process uses autoclaves to maintain shell integrity.

CONVENTIONAL CASTING
In the conventional lost wax casting process, the preheated shell (up to 1800 deg F) is filled with molten metal by gravity pouring the metal into the ceramic shell. As the metal cools, the parts, gates, sprue and pouring cup become one solid casting. Shell temperature and melt temperature will vary depending on the alloy.

KNOCKOUT
Once the metal is cooled and solid, the ceramic shell is broken off by vibration or water blasting.

CUT OFF OF PARTS
The parts are then cut away from the central sprue using a high speed saw.

FINISHED METAL INVESTMENT CASTINGS
After minor finishing operations, or possible required machining operations, the metal investment castings--identical to the original wax patterns--are ready for shipment to the customer from our metal investment casting China foundry. We are able to provide finished stainless steel investment casting, steel investment casting, aluminum investment casting, cobalt alloy investment casting, nickel alloy investment casting and precision investment castings.

WALL THICKNESS
Please call for tolerance specifications for wall thickness or any tolerances in general. Depending on the metal or alloy, minimum wall thickness can range from 0.04 inches to 0.08 inches.

Reproduce Fine Details / Precision Investment Casting
Lettering, precision holes, splines, serrations, bosses and even some threads can be investment cast with the lost wax casting method at our precision investment casting China foundry. Being able to produce precision investment castings and fine details is one of the primary benefits of the investment casting process.

Precision Investment Castings


Our precision investment casting foundries in China are very skilled at pouring precision investment castings in various metals and alloys. Precision investment castings are directly related to quality control systems in place and maintaining a repeatable process. Critical processes in precision investment castings are the quality of wax, incoming raw materials, consistent tree setup, process controls in the dip room and tight controls on shell and metal temperature. If these processes are not maintained there is the risk of stack variables.





Precision investment castings are not limited to small parts. Our China foundries have experience producing precision investment castings up to two feet in length and over thirty pounds in weight. Precision investment castings are often used in electric motors, downhole oilfield parts (energy industry), fishing reels, gears, or other small mechanical assemblies.

With precision investment castings wax shrinkage, shell shrinkage, metal shrinkage all must be taken into consideration to achieve a final product within tight tolerances. All these shrink factors must be taken into consideration during mold design.

Unlike other molding processes, with precision investment castings, it is not uncommon to have to modify the tooling up to three times to achieve a final desired tolerance. Therefore, the setup and tooling times are slightly longer.

With precision investment castings our engineers are directly in touch with our customer's engineers to verify the critical dimensions to ensure that the parts can be poured. Many times non-critical dimensions may need slightly more forgiving tolerances depending on the complexity of the part.

Another option besides precision investment casting for extremely small parts is metal injection molding (MIM).

Nickel and Cobalt Alloy Investment Casting


Nickel alloy investment castings are otherwise known as monel investment castings. Nickel and cobalt alloy investment castings carry some of the same characteristics of stainless steel investment castings such as abrasion resistance. This abrasion resistance is perhaps the most popular feature of cobalt and nickel alloy investment castings.

Monel investment castings are typically used in the energy industry where abrasion resistance is extremely important on parts such as pumps and steam valves.



Nickel alloy and cobalt alloy investment castings can be very difficult to process using lost wax casting. The parts must be slow cooled over a period of twenty-four hours to avoid heat tears and cracking. Cobalt and nickel alloy investment castings are extremely fragile prior to heat treat and must be handled carefully. The raw materials for nickel and cobalt alloy investment castings are the most expensive with the exception of precious metals. Because of their inherent abrasion resistance secondary operations such as machining are very time consuming. For these reasons these are the most expensive types of castings.

While we are able to produce nickel alloy investment castings and cobalt alloy investment castings, at our China foundries we encourage our customers who are not familiar with these alloys to utilize less expensive investment casting alloys with similar mechanical properties.

Aluminum Investment Castings


Aluminum investment castings from our China foundries directly compete with aluminum die castings. However, aluminum investment castings (lost wax casting) with the use of soluble core technology can allow for internal geometry that cannot be created in die casting due to molding core constraints.







Typically, aluminum investment casting will be more expensive than die casting, however the tooling costs for investment casting will be less expensive than die casting. In general lower volume parts are more suited for investment casting than die casting. Die casting is more automated than investment casting therefore reducing piece part costs.

Aluminum investment castings are typically used for weight reduction due to the fact that aluminum is stronger than steel on a pound for pound basis. This makes them suitable for any application requiring weight reduction such as the marine, automotive, aerospace and many other industries.

Steel Investment Castings


Steel investment castings are typically used for a cost reduction alternative to stainless steel investment castings. Steel investment castings are heavily used in the energy (oil & gas), automotive, agriculture, valve and pump industries.




As a raw material steel is much cheaper than stainless steel because of the high cost of the nickel and chrome added to steel in order to make stainless steel. As with stainless steel investment castings, steel investment castings provides cost reductions due to near net shape, greatly reducing mill and lathe time. Our steel mud pump valves investment castings are a good example of parts that if machined instead of investment cast would produce a great deal of scrap.

Steel investment castings offer a virtually unlimited mechanical property range. Secondary heat treat operations can be performed after the investment casting process to make them up to 62 Rockwell C such as on our steel rock guards that need to be very durable. This makes steel casting the hardest metal utilized in the lost wax casting process.

Through secondary annealing operations steel investment castings can also become one of the softest metals investment cast with the exception of aluminum.

Stainless Steel Investment Castings

Stainless steel investment castings are primarily used for corrosion resistance, abrasion resistance and because they typically do not require plating. Stainless steel investment castings are typically found in food preparation and marine industries, and any other time when cosmetics are corrosion resistance are important.


Stainless steel is one of the most common investment casting materials for two reasons. Stainless steel is very friendly to the investment casting process. Stainless steel fills out the sand tree's extremely well leaving great detail and minimal voids. Another reason stainless steel is so popular is due to the high expense of the stainless steel raw material. Because investment casting allows the customer to have very little waste of raw material it reduces overall costs compared to machining by eliminating scrap. Machining a similar part can produce significant waste depending on the part, greatly increasing overall cost. Stainless steel investment castings can produce near net shapes with very little secondary operations required.

Stainless steel investment castings can achieve any desired mechanical properties that can be met with steels. Lost wax casting at our China foundries produces high quality stainless steel castings.

Green Sand Casting


Shanghai Sourcing green sand casting foundry in China uses green sand casting to more advanced binding processes to manufacture a wide variety of products for many different industries. These green sand casting parts are high quality and very cost effective. Green sand casting still remains one of the more popular methods for producing inexpensive, ductile iron repeatable castings with significant cast-in features. Investment castings are one of the more popular methods for producing repeatable metal parts with significant cast-in features or details. Because investment castings or lost wax castings require a large amount of labor, we are able to utilize our lower cost structures in China, and provide a low cost final product. We are also able to offer finished machining, plating and other secondary operations for your lost wax castings with little additional cost. Manufacturing engineers in the US develop setup and manufacturing processes for our foundry in China to maximize yields and lower overall costs.

Our China foundry uses American style investment casting techniques and our shells are typically heated to 1800 F which means we do not have to super-heat alloys, it provides greater details on the surface of the casting and the solidification pathway of the entire tree is consistently controlled. We also use injection presses for our wax parts instead of pour molds. The dimensional stability from part to part of injected wax is more repeatable than pour molds.
